提升先进高效刀具 砂轮是关键

  先进高效刀具是制造业提高加工生产率和产品表面质量的重要因素之一。在高档数控加工中心上,可利用一把高效复合刀具替代多把单一功能刀具,按照加工程序自动完成复杂形状工件的加工,对提高生产效率、表面质量和降低生产成本起到极好的效果。统计数据显示,采用先进高效刀具能显着提高切削效率,有可能使零件的生产成本下降10%-15%,即使购买先进高效刀具所需费用提高了50%,反映在零件生产成本上也仅为1%左右,即刀具费用的增加远远低于生产成本的下降。同时,先进高效刀具还具有减少换刀时间、提高产品质量等各种益处。因此,综合进行考虑,使用先进高效刀具对提高加工效率、降低生产成本效果十分显着,研究开发和应用新的先进高效刀具是今后机械加工的发展趋势之一。

  对高效刀具进行磨削加工时,当刀具的材料、结构和形状以及磨床选型等确定后,砂轮就成为决定加工成败的重要因素。砂轮技术含量的高低和质量的好坏,决定了能否生产出符合设计要求的高品质刀具。

  特殊金属结合剂强力开槽金刚石砂轮(METROX)

  众所周知,2007年以前,欧洲和日本在硬质合金刀具的开槽加工中,大都使用超高温树脂结合剂金刚石砂轮,并采用传统的大切深、小进给磨削工艺。由于树脂结合剂金刚石砂轮的局限性,切深越大,磨削阻力就越大,磨削过程中产生的磨削热也越多,影响了刀具开槽的加工效率和刀具表面质量。为了解决上述问题,2007年,欧洲开始对工具磨床和金刚石砂轮进行新的优化。在磨床方面,提高了机床本身的刚性和功率(最大功率已达到37千瓦);在金刚石砂轮方面,研制出适合大切深、大进给的强力开槽磨削砂轮,与大功率工具磨床配合使用,使生产效率成倍提高,获得了很好的效果,并在市场上推广应用。

  2007年以前,由于日本市场的特点和工艺设备的限制,仍然大量使用超高温树脂结合剂金刚石砂轮。虽然该砂轮磨削精度高、表面光洁度好,但由于磨床功率小(一般都在10千瓦以下),因此每次进给的切深也小,导致开槽加工效率低,难以满足不断增加的市场需求。

  2007年以后,日本Oriental公司和上海中羽公司根据国际高速磨削加工发展趋势以及中国刀具市场的需求,研究开发了适合大切深、大进给磨削硬质合金刀具的特殊金属结合剂强力开槽金刚石砂轮(METROX)。该砂轮采用特殊金属结合剂,解决了一般金属结合剂砂轮在磨削硬质合金时产生“金属对抗性”的问题,大大提高了硬质合金整体刀具的开槽加工效率。该砂轮圆盘砂磨削开槽的一次切深可达4mm,在此切深下,该砂轮的开槽进给速度可达90-120mm/min。而在相同的磨削深度下,超高温树脂结合剂金刚石砂轮的进给速度最多只能达到50mm/min,如果进给速度大于该值,产生的磨削高温就会造成油雾,导致无法正常连续加工。

  用METROX砂轮进行开槽加工时,由于磨削阻力小,磨削温度低(经测试,磨削时砂轮表面温度为30℃-70℃),因此工件不会产生裂纹、烧伤和热变形。同时,由于砂轮损耗小,延长了砂轮的修整周期和使用寿命。由于特殊金属结合剂的特性,该砂轮的耐磨损性极佳,并能长时间保持砂轮的锋利状态。

  METROX砂轮可以采用很高的进给速度,例如:在磨削直径12mm、30°螺旋角、槽长26.5mm的三槽硬质合金刀具时,当磨削深度4.0mm、砂轮线速度16mm/s时,进给速度可达90-120mm/min;在磨削直径16mm、30°螺旋角、槽长50mm的四槽硬质合金刀具时,当磨削深度3.2mm、砂轮线速度为16mm/s时,进给速度可达130mm/min。

  超高温树脂结合剂金刚石砂轮的性能改进

  虽然超高温树脂结合剂金刚石砂轮的加工效率低于METROX砂轮,但由于该砂轮结合强度高、生产周期短、加工成本低,特别是在磨削刀具刃口时不易造成崩刃,并能根据使用要求,修磨成各种形状复杂的成型砂轮,因此在生产中仍被长期广泛使用。如何进一步改进此类砂轮的磨削性能,也成为当前的一项重要工作。

  随着刀具设计、制造和使用技术的快速发展,以及刀具产量的不断增加,目前,超高温树脂结合剂金刚石砂轮仍不能完全满足大批量生产刀具的要求,其数量和质量仍有进一步发展的空间。为此,上海中羽公司正在进一步研究如何提高这种砂轮的磨削性能,特别是对结合剂的耐磨性、结合剂与金刚石磨料的结合强度和自锐性等进行了大量试验研究,取得了较大进展。试验结果表明,改进后的砂轮磨削效率可在原有基础上提高大约20%,砂轮寿命可提高大约50%。
