刀具改变工艺

  刀具对汽车工业的重要性、对生产效率和制造成本的重大影响正引起越来越多的汽车制造业企业高层管理者的重视和思考。在当今如此激烈的市场竞争中,哪一家汽车制造企业能更好地进行刀具管理和应用能更有效地提高生产效率并降低制造成本,就将在竞争中处于有利地位。而如何不断探索和创新,进行卓有成效的刀具应用并达到双赢的目的,已成为汽车制造业企业和刀具供应商共同探讨的课题。中医望闻问切,能知道是什么毛病,下什么药,用对了药就可以很好的医治疾病!刀具改善要做到这点,也要有足够的信息,要如同中医一样研究药材,然后针对疾病去观察、辩证、下药;中药就是草,这草不管你见与不见,它就在那里,关键是看你何时用,用在何处,怎么用!刀具技术何尝不是这样呢?刀具就是草,看你有没有发现它,何时用它,怎么用它!因为刀具工程师就是——刀医!其实,大家有很多由刀具的变更而改变工艺的案例,我简单介绍几个工作中的案例。  
双面高效倒角刀具  上期已经改善成本的轮毂外六孔刀具是把铰刀进行修复,改进为简易可涨铰刀,基本一年不会产生刀具费用,随着产量的增加,前轮毂钻铰外六孔加工节拍单件2.5分钟,成为瓶颈工序,前后工序不是堵料就是待料,物料十分拥堵。该工序使用的是先钻后铰的工艺,很中规中矩的工艺,没有什么异议,但主要问题是钻铰外六孔钻铰工序加工时间占总时间的60%,与其他工步的总加工节拍为10分钟/4件,即单件2.5分钟,算上设备换刀时间和加工时间,平均加工这六孔共计用了105秒之多。每班次的生产加工现场有很多物料堆积。原铰刀的加工参数已经较高,单纯加大参数意义不太明显;虽然上一次的改善已经将单件成本降低很多,但现在的问题是加工效率不能满足销售的需求。经过分析,零件是灰铁铸件,硬度不高,但对刀具磨损较为明显。该孔系精度φ16(+0.05/0),位置度为0.1,精度一般,使用铰刀精度有余,使用合金钻头不能保证批量稳定。病症基本清晰,就要对症下药了!  
手工倒角工具之一  针对该状况,认为直槽钻是比较好的选择,这种钻头尺寸短、刚性好,钻尖结实,由于直槽钻头有4条刃带,该刀具不仅可以钻孔,还可以对孔起到挤光作用。钻头与工件有4条接触线,钻头在加工中更为稳定,这就意味着加工出的孔光洁度更高,直线度更好,与仅有2条刃带的传统钻头相比,可以更好地满足对孔的特定尺寸要求。我采用直槽钻,外加涂层,摩擦相对严重的刃带部分有涂层保护,减少了磨损,刀具加工孔径一致性得到保证。 φ16mm孔直槽钻刀具寿命达到350米深度,钻6000件不换刀、不调整,尺寸稳定,可修磨5次;单件成本0.073元/件。通过改善方案的试行,12月份该道工序所用刀具的单件成本较改善之前下降明显。 加工节拍减少40秒/件。比第一次改善前T4*4前轮毂钻铰外六孔工序刀具成本下降0.305元, 改善前日加生产能力192件,第一次改进降低了单件加工成本,效率没有改变;第二次改善后日加生产能力260件,设备利用率提高35%。09年 T4*4前轮毂产量为12769台。改善后的年刀具降低成本的收益万余元;减少的设备损耗折旧、人工加班费用另计。  
原来使用的插补倒角刀具  原来是钻铰工艺现在改为直接钻的工艺,现在简化加工步骤,降低加工成本,使得瓶颈工序不再是瓶颈。这只是刀具的一个小改变,但这是一个刀具改变工艺的案例。该改进得到领导的重视,并在很多工序都有拓展应用,为企业获得一些效率提高的收益。双面倒角刀具前轴的有两个主销孔,而孔长度为85,孔径仅为30mm,每个主销孔的两端孔口必须倒角,因为毛刺会影响装配,造成主销安装不可靠,容易拉伤前轴孔。而加工时,关键倒角位置在孔的下端,如在立加上加工要使用偏心刀杆偏置进刀后倒角,刀杆太长会造成震颤,刀具损耗很快;且用插补加工又太费时,测算的结果是加工一根前轴倒角时间会长达四分钟,如果使用一把短的倒角刀,必然可以加强刀杆强度,但也必然增加了换刀时间和移动时间(工件长度达到1.5米,工件和工装夹具很重不宜高速移动)使用插补式加工,加工路径为刀具自转,并围绕孔的的圆周做旋转运动,孔径为Φ30,周长约为95mm,一件前轴两个主销孔的4个孔口倒角加工路径总长约为380mm,进给速度为F=95mm/分,纯加工时间为4.05分钟,太难让人忍受;另外,设备长期在一个位置进行插补加工,运动范围也仅仅是工作台丝杆的某个区域,磨损的丝杠对设备加工精度也会有影响。;试用过几种手工倒角刀具,但手工倒角效果不好,经常孔口倒角不均匀甚至产生更多毛刺,毛刺会卡住主销,造成主销打不进,影响装配,装配投诉率高;而如果用摇臂钻加工倒角的话:1、没场地摆放设备;2、没时间去操作设备;3、还会加长生产线长度,堵塞物流通道。该生产线只有5台设备,由2个人兼岗完成,工序间空闲的非增值时间很少,没有太多精力倒角。  如何高效高质量的加工的这个双面孔倒角加工的难题,为此,我们使用了一种高效刀具,一次加工,双面倒角,并且不用设备插补走刀:快进到安全高度后转为工进,对上孔口的倒角后,刀具受到径向压力,收缩进刀杆,快进到下孔口以下,使刀具刃部打开,然后进行工进向上倒角,完成后,刀刃收缩进刀杆,然后就是快退完成加工。加工一个孔的双面倒角,只要10秒。然而,使用前检查刀片的时候发现,刀片的角度不是合理的状态,有一侧刀刃有副后角现象,我认为会有加工风险,供应商开始也不太相信,但加工的倒角一个大一个小,有一端的倒角始终很小,根据切削痕迹判断明显是负后角。在 没有专用工装和数控修磨设备的情况下,进行手工修磨后能加工了,但因为没有精细的倒钝和涂层,刀片在加工几百件后,原来倒角小的一端(修磨处)的刀片有明显崩刃,(看样子:药材好还要原料好!)为此,厂家调换了更新刃部结构后的刀片,之后的加工质量好,稳定,寿命好,加工4000套前轴没有换刀。刀具还可以修磨后使用,这样就可以高效高质、轻松双面倒角了。改进后:进给速度F=120mm/分,工进加工长度仅为22mm,纯加工时间为0.2 分钟,节约3.7分钟/件。孔口倒角光滑,无震痕、毛刺 ,装配主销时安装顺利。由于有着各方面优势,单位确定正式使用该刀具,并将会推广使用该类型刀具。  原工艺不论是立加做的太慢,还是手工的人太累、质量还不好,在新刀具使用后,质量保证了,成本降低了,效率提高了,工艺简单了,生产线更短了。一把小刀,改变了加工的工艺,改善了加工条件,基本是皆大欢喜的状况。  能改变工艺的刀具,是刀具技术不断发展的一个体现,相信广大刀具工程师在今后会有更多的先进刀具的应用,为机械加工的发展作出更多的贡献。当然,这还是要广大刀具技术者,仔细观察各种刀具,潜心研究各种课题,做到“深入而不让刀具太复杂,简单而不乏刀医的神奇”!
